I have been an auto mechanic, and a forklift mechanic in my life. I know my way around a sheared bolt! To brag, I successfully drilled through 4 4-40 screws and extracted them. The hardest ones though were the rear mount bolts on a forklift transmission. About a 3/4 inch hardened bolt that would vibrate and gum up the threads. First the problem of drilling the center of a hardened bolt, then the threads fight you the whole way out. The mount is part of the frame, and cannot be cut or modified. The first one I did took about 2 working days, as I did not have correct drill bits. Instead, I had HSS bits and a sharpener. Drill about 1/64 of an inch, sharpen, repeat until through, switch to a larger drill bit, repeat. Once proper size was achieved, heat with a torch until almost red hot, begin extraction, repeat until free. Re tap threads and install new bolt...
